View Full Version : Finally got my new Project CJ5 fired up..

Not sure where to post this.. if I posted it wrong, slap me in the head and move it where it needs to be... :D

Had this engine/drivetrain in my old CJ5 (AMC 360/T176/D300). Swapped it in to a new chassis a couple months ago. I've been too busy to mess with it but I finally ordered Edelbrock headers and got them installed. That got me motivated again so I've been busy. Got a gas tank skid built and installed. Did a Teralow 4 to 1 in the D300. Built a new skid for the belly. Did a stainless twin stick (from eBay) install... and got it fired today!!

This is what I dragged home for $1500. It had a very clean body/frame and had been shot in LineX. Had a crappy 4 banger (Iron Duke) and SR4 Tranny.

Hung the frame from an engine hoist and cleaned it up for painting..

Tossed some axles under it so I could move it around..

Got the body set back on frame and started working from the rear undercarriage.. moving forward..

Built the Transfer Case Skid from 1.75" DOM and 3/16" plate..

I didn't quite clock the TC all the way up flat or else the aluminum shifter mount was going to hit the tranny.. hard. As it was, I had to plasma away most of the ear. Still way flatter than a standard D300..

For the actual tranny mount I used YJ spring bushings (had some laying around). The tranny actually sits down in a cradle so I could maximize space under the tranny's belly..

After getting the underbelly armored up a bit, I messed with plumbing the gas tank and did some wiring. That got me to this point today...

I'm self-taught.. started Hot Rodding when I was 15-16 (almost 30 years ago). A teacher gave me a book called "How Your Car Works". It was awn after that.

Same with welding.. I took a tax return in 1984 and bought a Montgomery Ward AC/DC stick welder. Read the Owner's Manual and started playing with it. Picked up my first mig at an auction in 1989 and never looked back.

As for the time to do it. I don't have any time. I work 7 days a week in my shop. I try to stop "working" at 5pm and shift over to the Jeep until 7/8pm most nights. I also try to dedicate Saturdays to the Jeep if I can.

Thing is.. I'm a dummy. If I can do it, anyone can!! :D

Me 2! (the dummy part, that is!) I was lucky, my dad is a serious jack of all trades, and a master of 2, Plumbing and Pipefitting. I learned alot from my dad, and a lot by just ''doing it''! Sure you make mistakes, but thats how you learn. I learned a lot more about welding working as a pipefitter, and with the glut of inexpensive tools (Harbor Frieght, Northern), it's not to expensive to try some of these things. The best part is having Jeep, it's your very own guinea pig!

I'm really trying to build this one on a reasonable budget. Last rig I built wound up costing almost $50K, took 4 years to build and is sitting in my backyard on flat tires.

Doing all the work helps but I scour eBay for parts, barter, beg if I have to... whatever.

I had the entire drivetrain (360/T176/D300) in another CJ5. I actually swapped entire drivetrains, axles and suspensions between the two rigs and then sold the other CJ off for $2000. Since I only paid $1500 for this Jeep, I wound up $500 ahead. That $500 paid for the cage material, skid material, spray paint and Herculiner. I'm hoping to spend less than $600ish on tires, $150 or so on shocks, $300 or so on paint and maybe another $500 on misc stuff. So, if I do this correctly, it'll wind up costing me around $2000ish in cash for the finished product. The rest will just be labor.

Been working on the fenders the past couple days... just about have them finished. Since the stock fenders use 4 mounting bolts at the tub, I wanted to keep those.. I don't like the fenders that only use the two bolts in the middle of the fender.. they can start pulling away from the body after being bashed a few times.
Fenders are made from 1.75"x.120" DOM and skinned with 1/8" sheet.

I'd almost like to do the "no lift, big tires" thing with this rig but I can't bring myself to hack up the nice body.

This is how I cut/plugged the tube so I could still get the upper and lower mounting bolts in.. I plugged the tube to keep water/crud from filling it up.

Progress has been slow and I'm lazy with the camera but we have managed to knock out a couple things over the past month or 3.

Finished welding up the cage. Tied the seat mounts and seat belt mount into the cage as well. I will probably add a shoulder harness bar for trail use but prefer the retractable seat belt for street use (is that a sign of old age?:D)

While the cage was out, I focused on some body work.. straightened out a couple small wrinkles and shot 2 coats of primer.. block sanding between coats..

Shot 2 coats of Lime Green (is there any other color?) followed by 3 thick coats of clear. I'm no painter so I managed to sag/run/orange peel/drip the clear coat but I'll sand it out later. I wanted a thick clear coat to fend off sticks/branches on the trail.

Hood is going to get... flames! Metallic Tangerine and Purple. Shot a test panel to get an idea of the color layout.. Not sure which color/shading I'm going to use yet..

Showed the wife how to rub out "orange peel" using 600, 1000 and 2000 grit wet/dry paper. I let her do about a square foot and then acted surprised... "What are you doing? Look at the paint.. it's all dull now.. you ruined it. Now we have to sand it all off and start over!" Should've seen her face.. :D

I was tempted to go bigger. I've got a GM front D60 sitting under a tarp behind the house. I thought about doing one ton axles, link suspension and 40" rubber again but I reaaaaaally want the wife to be comfortable driving this one.

33s are gonna be the limit for at least a year or two.:D

Okay.. I know.. I've been slacking.. :rolleyes:

Actually the rig is moving under its own power.. we no longer have to push it in/out of the shop everyday. :D I really like the 4 to 1 gears in low range.. should be a decent crawl ratio with the T176, 3.73 gears and the 33" tires.

I've got the dash back in it with new knobs and junk. Shot the cage in POR 15 and got that installed. Got the tub bolted down and painted/installed the grill. Dragged the front D44 to the shop and hope to get that back together in the next few days. I should also get the hood painted this weekend. Should be driving this thing soon. Hope to do a shakedown run at Shoe Creek next month and then wheel it at the Annual Run.

I also got a Howell TBI setup for the 360. I'm gonna get it streetable first, then do install the injection... can't wait to stab the throttle with the injected 360.. :D

A little more progress today..

Finally reassembled my front D44. This was a Waggie D44 that I narrowed to 54" (stock CJ narrowtrac) about 7-8 years ago. I should've kept it wider but at the time, I wanted it to match my NT rear 44. Anyhow, the axle has 3.73s, a Lockright (for now) and Moser 4340 shafts. The old Warn hubs were in pretty sad shape so I just ordered new premium hubs for it. Replaced a couple bearings and some seals, cleaned everything up and slapped it back together.
I also installed my RE 4" springs at the same time. Till now, the rig has been sitting on worn out stock front springs.. it was literally sitting on the bumpstops.. :D The new springs raised the front about 6" so now the Jeep sits level.
Cobbled up some makeshift steering linkage so I can move it in/out of the shop for now. Steering linkage will be 3/4" heims and 1.5"x.250" DOM. I know heims will get sloppy after a year or two of use but it's not a big deal for me. I plan to put maybe 1K-2K miles on this rig per year. I'll replace heims as needed.

I've actually been contemplating selling the buggy due to my back problems. Last time I wheeled it (last month), I couldn't get out of bed for 4 days afterward. I've been thinking about selling the buggy, using the money to help fund a CNC Plasma Table and then building a lighter, lower, buggy with reclined seating and maybe big block power.. still undecided.

Mocked the fenders up and added some "dimpled" gussets. I think they add some attitude to the Jeep.. since the green paint is kind of subtle.

Got more work done today.. I'm running out of weekends before the VA 4WD Assoc Annual Run in Sept. Gotta get this thing "trail worthy".

The Waggy front D44 axle I have is narrowed to 54". It wasn't going to leave much room for shock mounting and the tires were rubbing the springs pretty bad at full lock. So, I moved my 2" wheel spacers from the rear axle to the front and will replace the rear axle with a Scout Dana 44 which is 58" wide. That'll even up both front/rear axle widths.
I scored some Rancho RS9000 adjustable shocks off eBay. They have 12.5" of travel but are really big shocks. So, no factory mount was gonna work, I had to make a pair of shock hoops and custom mounts on the axle tubes.

Here you can see how the lower mount is also a gusset for the inner steering knuckle.. it also shows how "busy" everything is.. not much space.

I got my stuff back from the powder coater. Steering linkage is installed, front driveshaft installed, windshield frame installed, and rear Scout Dana 44 installed.
Here's the 1.5"x.250" wall steering linkage. I also made a quick diff guard out of some scrap 1/4" thick steel.

Drilled out the stock hinge pin and replaced it with a stainless hitch pin so I can pull the windshield frame off in about 5 minutes..

Scout D44 (58" wide flange to flange). 3.73 gears and a Detroit Locker. Drums for now.. I'll come back later and do a disk conversion using the old Dana 30 rotors.

Shortened the XJ CV shaft to 15.5" for the rear driveshaft (thanks again Gabe!).. just FYI, the tube is 2"x.120" wall.. pretty tough. I'll run this and see if it wobbles. If it does, I'll buy a new one and use this for a trail spare.

Bled the brakes on the rear axle, tightened up the D300 output shaft endplay (what a PITA), installed rear driveshaft, ran thru all the rear suspension bolts to tighten everything up.

Been working on the front bumper/winch setup. I ordered 100ft of 5/16" Synthetic Line (Amsteel) and did the stinger/grill hoop.

The Virginia 4WD Association "Annual Run". It's held at Oakridge Estates here in Va. About 250 rigs. Mild to Moderate wheeling and alot of fun. I'm going with about 25 other Jeeps from our club (Middle Pennisula Jeep Association). I hate taking a rig out on its Maiden Voyage.. all eyes will be on the green Jeep. I really want to get it finished in time to get some street miles on it. Need to work through the inevitable "bugs" that are going to pop up.

Last thing I want is to be "that guy" on the trail. :D

When I built my old 71 Lime Green CJ5 (350, 35" TSLs), we were about 15 minutes into the maiden voyage (also at the Annual Run) and I shoved the clutch master cylinder thru the fiberglass floorboard. Everyone stood around eating sandwiches while I worked frantically to try and get the rig back up and running. I heard about that the entire weekend.

I did redeem myself by using the onboard welder to fix a couple broken tie rods though. Pounded a Craftsman 7/16" deepwell into the tie rod and welded it back together.. :D

Whew! Maiden Voyage done! Rig did really well. I had some overheating issues the first day. My 7 blade clutch fan was just too far away from the radiator with no shroud. Couldn't keep the temp below 220. Burst a heater hose and upper radiator hose. Came off the trail after the first day, drove 30 miles to a parts store and bought an electric fan. Installed it the first night and the temp stayed at about 205 the second day. Rig "self-clearanced" the rear fenders pretty good so I'll just trim them with a cutoff wheel. Also ripped a valve stem out on a pretty good climb. Overall, I thought it flexed well for a CJ5 on SUA leaf springs. The Howell Injection and 4to1 kit in the D300 were the real heroes of the day.

Only shot 2 videos. I was denied on that hill climb in the second video.. ripped my valve stem out..

we had a couple of our guys (PoorBoyzJeepClub) go to that, Rich and Dave (XJ and TJ with Jersey plates). I know, 250 rigs on the Estates, not much chance of 'running into them'.

The Estates looks like new place to go in the future from what they told us.

It's funny.. we've got a "Poor Boys" club here in VA too... they aren't very poor though. They were all rolling on big rigs with diesel tow rigs.. :D One of them was wheeling a YJ on 2.5 ton Rockwells with rear steer.

I love the Annual Run.. I really feel in my "element" when I'm surrounded by Jeeps.

Yeah.. it's a nice rig. Running a link suspension (not sure of exact setup) and coilovers.. it flexes nice. He's run it at Crozet and Tellico that I know of. Poor Boys has some really nice rigs and great builders.
